Help loud noise!

Help!
I have a very loud noise from the front of my io.
It occurs from 60km onwards, is related to wheel (road) speed.
It is a constant Rumble a bit like tyre noise but horrificly louder and can be felt through the front floor pans.
It is hard to tell exactly where it is coming from except in the front axle area.
Rolling in 2wd, neutral, 4wd, low range etc all produces same noise at same road speed. Gravel bitumen or grass produces same noise.
Noise does not change as each side is loaded I.e. heavy cornering etc nor does it warble in a cyclic manner.
I've replaced one wheel bearing with no change, checked diff oil ok. I've driven it many times now at 100kmh with horrific noise for over an hour and the hubs don't heat up and nothing appears hot or unhappy. ..
Pulling other hub tomorrow hopefully that is it.

Any ideas?

Just so you're aware of it

The front differential assembly is constantly rotating when the vehicle is in motion - all the freewheel clutch does is disconnect the left side axe shaft.  The right axle shaft is still connected and as it rotates so does the side gear, and with it the diff pinions and the opposite side gear - the ring & pinion do not rotate but everything else does.

Did this appear from one day to the other, or after some quality play time ! or have you done some water crossing recently....maybe you have drilled too far when you installed that new light wink  

I hope that it is only the bearing...cheaper and easier to fix....

it appeared slowly - was masked by the fact i've been driving around wiothout inner guard liners as I've been fabricating bullbar mounts etc.

thought it was tyre noise but rotating tyres made no difference - it got louder and louder etc.

I now think it was a result of the 1" lift I put in a few months ago - just causing the CV's to flex more than normal - i really hope it is not a side bearing in the freewheel clutch etc.

drained clutch and front diff oil last night and replaced - oil was clear and not burnt - minor usual sludge on magnet.

have dropped off at mechanics and will leave there until fixxed.

bulk of the noise is resonance in the front footwell - think it is the front diff as the diff schasis mounts are near the footwell areas. 

jacked car up onto 4 axle stands then gingerly brought it up to 60km/h in 4wdLoc last night - while the drivers wheel didn't spin due to front open diff the noise was loud, no where near as loud outside though - i recon it could be the innder CV etc.

I would think more of  a bearing that the CV then. The CV is more a knocking noise. To check if it is a front CV, find a nice steep hill, put in low gear, and put some torque into it (accelerate, but try to avoid loose grip) if they are faulty, the noise will be much louder. You may have done a bearing in the front diff.

To locate noise, I love using a large/medium screw driver, put the tip in different places, and put your hear on the end of the handle....cheap and reliable ! this said it is not always practical :)

4H and drive in a circle

CVs tend to click, and are more likely to do it at extreme angles - the way I would do it with my FWD cars was to turn as tight as I can and then accelerate - in an iO try 4H and turn in a tight circle

Fordem, true for the outer CV not for the inner one....the inner one, while not noisy/faulty as often, make similar noise but in straight line, under load (as the outer...)

Still worth a try....you never know, the outer could be faulty too.

I am curious to get the final finding on this one....

we have pulled the brearing I had replaced a few months back and it appears bruised and partly siezed, hoping this is the issue as the CV's are fine

Get the Koyo brand this time...I would stay away from cheap bearing :)

I think this is the best outcome....

yup dud mechainc installing a

yup dud mechainc installing a good timken bearing by pressing the inner race - bruised it beyond all use - suprised it lasted as long as it did.
