Hi all fellow-io lovers! Mary and I have had a 1999 io for 6 days now. It has 116K on the odometer and is totally standard. I have spent the last day or so replacing the engine oil and filter, radiator coolant, brake and clutch fluid, front and rear diff oil, gearbox oil and transfer case oil. I am surprised at how well the little guy goes on the bitumen. We are hoping to get away for a few days (starting maybe tomorrow) and visit the Watagans.

Hi Bob_Oz...built May 99. It hasn't exactly been pampered but feels strong on the road. Happy so far except for finding rust in the front crossmember (only visible after the bash-plate was removed). It will need to be repaired/replaced.

oh no!

is the rust in the lower crossmember where the lower control arms attach or in the pannel below the radiator? I had my battery leak and flood the radiator support member with acid resulting in a fair amount of ongoing rust

It is in the panel below the radiator. Not sure who to take it to and what needs to be replaced. I feel that ideally the whole panel should be replaced.  What did you end up doing with your one?

I was lucky that I could wire-wheel it clear and cold-gal paint it to save it.

the front drag link mounts are not position-critical, it would be easy to weld in a heavy "U" or "L" beam from side to side to repair the rust - you are unlikely to find a front end in OK condition as most cars a wrecked from front-end impacts. Given how crude the pannel is it would not be hard to fabricate a replacement at any pannel beaters.

Rust

Is it surface rust or swiss cheeze? Best option is to pull out the panel, take it to a sheet metal shop and ask if they can fabricate it for you.

I had a bit of rust in my gearbox crossmember, wasnt swiss cheeze though (had no holes) so i cleaned it right up with a wire brush disk for the grinder and painted it.

Should also add i bent my gearbox crossmember so i also re-enforced it with 5mm plate ontop of the 3mm thickness of the steel used in the gearbox crossmember.

Rust should allways be treated as soon as you notice it. Rust doesnt just go away on its own. Ever.

rust-be-gone!

The rust that was in Mary's io's crossmember has been removed. There was a hole the size of a cigarette packet on the driver's side and a much smaller hole on the passenger's side...both looked threatening around the tie-rod end mounts. Steel plates were welded over the holes after the rust was removed. It looks great now but time will be the big teller here if the rust has truly gone.
