I have done it on the blue io that I sold.....removing the gear box is heavy but easy work (didn't even removed the oil!). I kept the gear box on a floor jack all the time . The seal is holding on a "plate" that is easy to remove, a few bolt and no gasket....(after searching for one at several place, with no luck, I was going to make one out of paper gasket...but no seal...lol) It is a lot easier to remove the "plate" to properly clean and fit the seal.
Re-aligning the gear box for installation was a bit of a pain because you do not have much space to jiggle it.
I used a small amount of marine grease on the lips of the seal and....no sand paper on the crankshaft, just a bit of turp and fine steel wool to remove any old black deposit and don't push the seal all the way in the plate (check his position before removing)

Thanks claude - I'm taking my xmas time off to do my clutch (220,000kms) do my rear main, do my engine mounts and install my low ratio transfer case gears.
should be a busy time - just home my trolly jack can balance the gearbox/transfer case OK.
ALSO prototyping a 6mm Alu gearbox/transfer box shield that if it works, will be available at cost if anyone on here who is interested.
I purchased some 40mm x 40mm x 4mm steel square tube for some bracing pieces - if you can bend that you're doing something wrong.

I would be interested to see how you make that protection. It is something I would like to have but never took the time to do it.....
Have you bought the clutch kit ? any info...cost... brand....??
I remember the fly wheel to be a pain to remove (I sold all my air tools a few years back...no impact gun anymore). I found a way to hold it while removing the nuts. I should be back home in a couple of day...I have some pictures (I think), that might save you a couple of minutes :)

transfer case protection
I've bought some 40mm x 40mm x 4mm square steel tube - I'm bolting this across between the back wishbone bolts - this will be the front mounting bar. Will extend all the way along past the gearbox crossmember then look at another 40 x 40 x 4mm bar across to support the rear end beyond the transfer case low point.
steel grade
on some - but i'm interested in the "250-350" grade of steel.
it has more spring than mild steel and is more brittle. the mild steel is fine but you can take about 50% weight out using higher grade steel - for the trial plate it wouldn't be worth it but i'm looking at ladering the underneath with about 5m of tubing so it would make a difference.

I've never done this but, will be doing this sometime soon as mine is sweating and I have a seal handy. I think it's possibe to tap the seal into place using a short cut PVC pipe that's tapered to the seal thickness. This guy is removing the front seal by carfully drilling a few small holes in the seal threading in some wood screws and pulling it out. Dropping the transmission seems like the biggest challange though:)
